This Imperial Stormtrooper costume is based on The Empire Strikes Back version — one of the cleanest and most recognizable designs in the entire Star Wars helmet and armor lineup.
We didn’t just recreate the shape.
We rebuilt the entire system: how it fits, how it moves, how it holds together after hours of wear.

A Stormtrooper costume lives or dies by how it’s assembled on the inside.
All fastening systems in this build are designed to stay strong, adjustable, and as hidden as possible. Where connections are visible, they match the original design. Everywhere else, they disappear into the structure.
We use a combination of fastex buckles, velcro, rivets, and snaps. This mix allows the armor to stay secure while still being easy to put on and take off without help.
Armor Breakdown
Chest Armor
The chest armor overlaps the abdomen and connects to the back via shoulder straps secured with a flat side-release buckle.
Shoulder Straps
The shoulder straps are securely fixed at the front with Velcro and can move freely. At the back, they are attached with elastic straps.
Abdomen Armor
The abdomen armor and codpiece are connected to the kidney armor with flexible straps on the left side and two snap fasteners on the right side, ensuring durability in wear and ease of dressing.
A single silver rivet is located on the lower protrusion of the codpiece (groin area).
Belt
The ammo belt is made of ABS plastic. The drop boxes hang on the sides of the belt using white straps and are positioned under the plastic belt tabs.
The plastic ammo belt features three square buttons: one in the center and one on each end.
The soft belt is made of canvas reinforced with a plastic insert, which helps maintain shape and adds durability. The belt is pre-installed on the abdomen armor and fastens with Velcro on the soft section.
Thermal Detonator
The thermal detonator is mounted at the center back of the belt using 25 mm wide metal clips.
It is a fully gray cylindrical unit with white end caps and a control panel in the center.
The metal clips are secured with black screws (two per clip) and are positioned with minimal or no gap between the clips and the end caps.
The vertical section of the clips does not extend below the bottom edge of the canvas belt.
Back Armor
The back armor features the "O II" design and is installed flush (without overlap) with the kidney armor.
Kidney Armor
The kidney armor connects to the back and posterior armor with horizontal butt joints (no overlap).
The cutouts on the lower left and right sides align precisely with the front edges of the posterior armor.
It connects to the abdomen armor with flexible straps on the left side and two snap fasteners on the right side, ensuring durability and ease of dressing.
Posterior Armor
The posterior armor features two functional silver snap fasteners on the lower central section. The lower part of the snaps faces outward and remains unpainted.
Shoulder Armor
The shoulder armor includes a black elastic strap that wraps around the inner side of the bicep. It is attached under the shoulder straps using Velcro.
Biceps Armor
The biceps armor is fully closed and constructed with butt joints reinforced by a cover strip.
Forearm Armor
The forearm armor is fully closed and constructed with butt joints reinforced by a cover strip. The right forearm ridge has 12 indentations, while the left forearm ridge has 11 indentations.
Hand Plates
The hand plates are shell-shaped in the style of a Snowtrooper, rather than trapezoidal as seen in A New Hope.
They are securely attached to the back of the gloves using Velcro.
Gloves
The gloves are made of black fabric with sewn loop Velcro.
Thigh Armor
The thigh armor is fully closed and constructed with butt joints reinforced by a cover strip.
The lower ammo belt has rounded corners and is attached to the lower ridge of the right thigh using white-painted rivets. The lower thigh joints are assembled without gaps.
The thigh connects to the codpiece using a movable side-release buckle.
Lower Leg Armor
The lower leg armor is constructed with butt joints reinforced by a cover strip.
The rear seam is openable for easy dressing and secured with a snap closure at the back.
A trapezoidal knee plate is attached to the left lower leg using Velcro, with no visible rivets or fasteners. The knee plate is aligned with the ridges of the armor.
The thigh connects to the lower leg using a movable side-release buckle.
Boots
The boots are above-ankle height, made of white leather or leather-like material.
They feature small U-shaped elastic sections on both sides of the ankle.
Flat sole with a short heel. No buckles or laces.
Holster
The holster is made of black leather or leather-like material.
It is worn on the right side of the belt and attaches using two black loops (no fasteners).
Neck Seal
The neck seal is black with horizontal ribs, form-fitting, and extends from the base of the neck to fully cover it. Made of knit material with foam padding.
Under Suit (top + pants)
The under suit is made of black, non-textured material.
It is a two-piece construction with no visible zippers or logos.
